Architectural concrete: the finish is designed before the first pour
Architectural concrete is concrete where the as-built visual surface is part of the design intent. Strength and durability still matter, but so do colour, texture, form-joint geometry, tie holes, bugholes, arrises, construction joints and the consistency of repairs.
The most important document may be the mock-up
Words such as “fair-faced,” “smooth,” “Class A” or “architectural finish” can mean different things to different teams. A project mock-up creates a physical reference for acceptable colour range, surface voids, tie pattern, panel joints, texture and repair appearance. It should use the proposed form face, release agent, concrete, placement method, vibration and curing—not an unrelated sample panel.
Five systems create the visible face
- Form face: absorbency, texture, panel age and damage affect colour and surface texture.
- Release agent: type and application rate can influence staining, bugholes and stripping.
- Concrete mixture: cement/SCM source, water content, aggregate fines, air and consistency affect appearance.
- Placement/consolidation: layer depth, drop, flow path and vibration affect segregation, lift lines and entrapped air.
- Curing/stripping: timing, temperature and moisture exposure can create colour variation.
Bugholes: small voids, big arguments
Surface air voids form when entrapped air/water cannot escape between the concrete and form. ACI literature has long noted that mixture properties influence bugholes, while vibration and field procedures have major effects. The goal is not automatically “zero holes”; the specification/mock-up should define what finish is acceptable and where.
Common controls include consistent release-agent application, sound sealed forms, controlled placement layers, adequate consolidation and stable workability. Overly sticky mixtures or inaccessible reinforcement zones can make air release harder.
Colour variation: investigate the process, not just the cement colour
Variations can come from changes in w/c, cement/SCM source, form absorbency, release agent, curing, stripping age, rain or repair materials. If one lift or panel looks different, compare batch and formwork records before specifying a cosmetic coating that hides the root cause.
Joint and tie layout are architecture
Panel joints, construction joints and tie holes should be coordinated with elevations before formwork fabrication. A structurally convenient but visually random tie pattern can dominate the facade. Similarly, uncontrolled grout leakage at panel joints can turn a deliberate grid into fins and dark/light lines.
Repair strategy: a technically sound patch can still look worse
Repairs need structural/durability adequacy first, but architectural concrete adds a colour/texture challenge. Patch mortar that matches wet can dry a different colour; rubbing/grinding can expose aggregate and create halos. Establish permitted repair types and acceptance on the mock-up, then use consistent procedures.
